We are officially winding up the printers for a massive new project here at Fable Forge Props. Starting this month, we are kicking off a monthly helmet build challenge: printing, prepping, painting, and finishing one iconic helmet every single month.
And what better way to start than with the all-time favorite, the classic Star Wars Stormtrooper helmet?
There is something timeless about the Stormtrooper design. Whether you grew up watching the original trilogy or appreciate the evolution of armor designs throughout the saga, it remains a cornerstone of sci-fi prop making. Printing has already begun, and the excitement in the workshop is at an all-time high!
The Plan & The Files:
- The main dome and faceplate
- The back and neck trim
- Separate ear sections
- The iconic aerators and details
This multi-part breakdown makes it much easier to optimize print orientation for maximum strength and clean surface details, which saves time during the sanding stage.
Status on the Print Bed:
- The printer is already hard at work churning out the smaller parts and detail pieces. We’ve got the aerators, vent grills, and side mechanical details printed and sitting on the assembly desk, and the larger structural panels are currently lining up in the slicer queue.
- So far, the Bambu Lab printer is making quick work of the PLA, and the print quality is looking incredibly clean right off the build plate. That means less time filling and sanding, and more time getting down to the fun part: paint.
What Comes Next:
- Once the remaining large sections are printed, the real work begins. The roadmap for this month's build includes:
- Welding and assembling the main helmet sections
- Initial sanding to knock down print lines
- Laying down filler primer and spot putty
- Fine-grit sanding until the surface is glass-smooth
- The classic high-gloss white base coat
- Hand-painting the black and gray details
Building a helmet every month is going to be a fast-paced challenge, but there is nothing quite like watching raw plastic transform into a display-ready piece of film history.
